Cast Iron or Mild Steel? How to Tell Before You Weld

Welding cast iron as though it were mild steel is the single most common reason a repair fails. The two need completely different approaches, and telling them apart before starting saves a wasted job.

Why It Matters So Much

Cast iron holds far more carbon than steel – typically two to four percent against well under one percent. That carbon makes it hard, rigid and good at damping vibration, which is why it suits machine bases and stoves. It also makes it brittle.

Weld cast iron with a mild steel approach and the rapid heating and cooling creates a hardened, brittle zone beside the weld. The stress of cooling then cracks it, often right alongside the repair. Cast iron needs controlled preheating, short welding runs and slow cooling.

Look at How It Was Made

Cast iron is poured into a mould, so it carries mould marks: a parting line where the mould halves met, slightly rounded rather than crisp edges, and often a rougher, grainier surface texture. Shapes tend to be complex and organic – curves, webs, varying thicknesses in one piece.

Steel is rolled or drawn, then cut and welded. It comes as recognisable sections – tube, angle, flat bar, sheet – with uniform thickness, sharp edges and visible weld seams where parts join.

The Spark Test

Touch the metal briefly to a grinding wheel and watch the sparks. Mild steel throws long, bright yellow-white streaks that fork near the ends. Cast iron produces shorter, duller red-orange sparks that fade quickly with much less branching.

This is a reliable indicator once you have seen both, though it needs a hidden spot to test on.

Sound and Weight

Tap it with something metal. Cast iron gives a dull thud – its structure absorbs vibration. Steel rings. The difference is obvious once you have compared the two.

Cast iron sections are also usually thicker than a steel equivalent would need to be, because the material is weaker in tension. Thin, delicate steelwork and chunky cast sections look different.

Filing and Machining

A file skids across cast iron and removes little, producing a fine grey powder. On mild steel it bites and produces curled swarf. Cast iron also tends to chip rather than deform when struck hard, while steel bends.

Say so. It is a normal question and a sensible one – establishing the material before starting is part of the job, not an inconvenience. Getting it wrong wastes the repair and can crack the casting further, sometimes beyond saving.
