Why Aluminium Welds Crack — and How to Prevent It

A cracked aluminium weld is rarely bad luck. It is almost always one of three causes, and all three are preventable.

The Oxide Layer

Aluminium forms an oxide layer the moment it meets air. That layer protects the metal underneath – it is the reason aluminium resists corrosion – but it melts at roughly three times the temperature of the aluminium itself.

Weld over it and the oxide does not melt into the joint. It gets trapped inside as contamination, creating weak points that crack under load or vibration. The fix is mechanical: clean the joint area back to bright metal immediately before welding, using tooling kept exclusively for aluminium.

“Immediately” is doing real work in that sentence. The oxide reforms within minutes.

The Wrong Filler Alloy

Aluminium is not one material. Different alloys have different compositions, and the filler rod has to suit the parent metal. Use a filler that is incompatible and the weld metal solidifies with a composition prone to hot cracking – splitting as it cools rather than under later load.

This is the cause people miss, because the weld can look perfect and still crack days later. Knowing which alloy you are working with matters, and it is not always obvious from appearance.

Too Much Heat

Aluminium conducts heat roughly four times faster than steel, so heat spreads away from the weld rapidly. The instinct is to compensate with more power – and past a point that overheats the surrounding material, weakens it, and builds in stress that shows up as cracking.

Thin sections are especially unforgiving, because there is little material to absorb the input. Aluminium also gives no visual warning: steel glows before it melts, aluminium simply collapses.

Why a Repair Often Cracks Again

When a previously repaired weld fails in the same place, the underlying cause was usually never addressed. If the original crack came from a design problem – an unsupported span, a joint carrying load it was never meant to – rewelding restores the joint but not the reason it broke.

Worth diagnosing before repairing, or you will be back at the same spot.

Getting It Right

Clean preparation, correct filler for the alloy, controlled heat, and a joint design that suits the load. None of it is exotic, but all of it takes longer than welding mild steel – which is why aluminium welding carries a higher rate.

Can a cracked aluminium weld be repaired?

Usually yes. The cracked area is ground out completely, cleaned back to bright metal and rewelded with the correct filler. The important step is establishing why it cracked, because rewelding without fixing the cause tends to produce the same result.

Why does my aluminium weld look grey and dull?

Grey, sooty or dull deposits generally point to contamination or inadequate gas shielding. A clean aluminium weld should look bright. Discolouration is a signal to stop and check preparation rather than carry on.

Does aluminium need to be preheated before welding?

Thicker sections sometimes benefit from gentle preheating to reduce the temperature difference across the joint, but aluminium is easily overheated and excessive preheat weakens it. It is used deliberately and sparingly, not as routine.
